If you want to know how to measure pipe fitting before you place an order, the honest answer is not "hold a tape measure across it and guess." I learned that the expensive way, and I keep re-learning it every time a return comes back to our warehouse.
I work in quality and returns for a plumbing wholesale distributor. In a typical year, I inspect 200-plus returned fittings and help the counter team figure out what went wrong. It took me about four years and far too many wrong boxes to understand that most sizing mistakes are not measurement problems. They are system identification problems. Once you know what kind of pipe and connection you are dealing with, the actual measurement usually takes less than two minutes.
The other thing I stopped doing is thinking of a wrong fitting as a $3 mistake. A wrong fitting costs material plus freight plus a return trip plus lost time on the job. Over a year, that total is easy to underestimate. So use the checklist below, in order. It has seven steps.

Step 1: Identify the pipe system first
I know: you want numbers, not a lecture. But numbers mean nothing until you know what the fitting connects to. A 4-inch no-hub cast iron fitting and a 4-inch PVC DWV fitting are both called 4-inch, but their actual dimensions are not the same and they will not interchange.
The easiest shortcut is to read the printing on the adjacent pipe. Most PVC and CPVC pipe has a printed line that tells you the material, the schedule, and often the standard. If the pipe is buried, painted, or wiped clean, ask whether the line is under pressure, above ground or below, and whether the existing system is plastic, copper, steel, or cast iron.
Can you answer those two questions? Yes? Then move on and measure.
Step 2: Read the fitting markings before you use the caliper
Quality pipe fittings are molded with their size somewhere on the body. Charlotte Pipe fittings, for example, carry markings that include nominal size, schedule, and standard. A 30-second inspection beats a guess every time.
If the fitting is installed and covered in paint, clean the hub area with a rag before you measure. Paint hides marks. Take a photo of whatever you find so you do not need to climb back up a ladder to look again. The most frustrating part of this job is seeing a fitting come back because someone measured around a layer of paint instead of looking at the hub stamp.
Do not skip this step even if you think you know the size. I have seen a schedule 80 fitting ordered as schedule 40 because the marking was dirty. The caliper did not catch that mistake. The label would have.
Step 3: Measure the outside diameter of the pipe, not the fitting hub
For solvent-weld PVC and CPVC fittings, the socket fits over the pipe's outside diameter. So the most reliable dimension is the OD of the pipe that goes into it. Use a caliper and measure across the pipe in at least two spots.
Be careful with the word "inch." Nominal pipe size is not the same as actual diameter. A 1-inch schedule 40 PVC pipe measures about 1.315 inches across the outside, not 1.000. If you measure the inside of a socket and it lands near 1.3 inches, you are probably holding a 1-inch fitting.
If no pipe is available, measure the inside of the socket, not the outside of the hub. That is another common error: the outside of the hub looks bigger than the real mating size and will push you to the next nominal size up.
Step 4: Confirm the schedule or wall thickness
Once the OD points to a nominal size, check whether the fitting is pressure rated and which schedule it matches. Schedule 40 and Schedule 80 fittings can look almost identical at a glance. They share nominal pipe dimensions but not the same wall thickness, pressure rating, or application.
Pipe that is not marked with a schedule might be SDR 35 or older DWV, both common in underground work. Fitting schedule is usually molded on the hub; if the mark is gone, measure the wall thickness with the caliper and compare the number to a current dimensional table.
Color alone? Not a reliable way to tell schedule. Some brands use similar colors, so I use the chart instead of my memory.
Step 5: Check thread type with a thread gauge
Threaded fittings need a different method. If it is a male iron or plastic thread, measure the outside diameter of the thread and compare it to NPT/NPS dimensions. But a diameter alone is not enough. You need the thread profile and pitch too.
Example: 1/2-inch and 3/4-inch NPT both have 14 threads per inch. If you only measured TPI and stopped, you could still order the wrong size.
Use a thread gauge and check the angle as well. Almost all general plumbing in North America is NPT with a 60-degree thread form. If you have imported pipe, it may be BSPT, which uses a 55-degree form and a different pitch. They can start to tighten before they seize, and that is a costly mistake.
Female threads are harder. Do not try to measure a female opening with calipers only; the chamfer changes the reading. The best check is to thread a known male fitting into it. Let the known sample do the work.
Step 6: Confirm the angle, not just the size
A 1-1/2-inch elbow means almost nothing until you know the angle. I have seen fittings returned because someone said 90 but needed 45, or ordered a hub elbow when they needed a street elbow. A street elbow has one plain end and one hub, so it fits in spaces where a regular elbow will not.
If the fitting has no readable angle mark, use a protractor or angle finder. Then check whether it is a short pattern, long pattern, or DWV long sweep. They all solve different layout problems. Two fittings can have the same nominal size and the same angle but different center-to-end dimensions.
Step 7: Verify against the manufacturer's specifications
Now do the step that most people ignore. Pull up the published specification chart before you submit the order. Why does the spec sheet matter? Because the caliper only tells you what is on the bench. The catalog tells you what should be there. If your measurement matches the chart, order. If it does not match, re-measure. Do not order "close enough."
I ignored this step once and paid for it with 24 wrong couplings. The cost was not just the couplings. It was the freight, the extra counter trip, and the crew waiting on site. Now every return investigation ends at the spec sheet.
What about removing the old fitting?
Most measuring can be done while the fitting is installed. But if you have to disconnect a threaded steel line to inspect it, you need a wrench that opens wide enough for the pipe. Do not choose a pipe wrench by handle length alone. The maximum jaw opening is listed by the tool manufacturer, and that number matters more than the brand name on the handle.
If you are in the market for a new pipe wrench, consider an aluminum model. A larger size such as a 48 aluminum pipe wrench gives leverage without turning the job into an upper-body workout, which is why crews use them when they have to work overhead. I would still verify that the jaw opening covers the sizes you measured before buying one. A pipe wrench does not tell you the pipe size. It only helps you turn the pipe.
There is a real satisfaction in ordering a replacement once and having it fit the first time. That is not luck. It is the seven steps, including the boring ones: read the label, check the schedule, and compare the measurement to the published chart. After years of doing this, I still run through all seven. Most of them take about five seconds. Skipping them is how return boxes start.
